Paint on steel fails for two reasons: surface contamination (oil, dust, moisture) and rust left under the coating. Both are prep failures. The paint is not the problem.
Most surface prep guides cover cleaning and sanding. The step that gets missed is surface passivation — giving the metal a stable, chemically prepared surface that holds paint long-term.
Why rust under paint keeps coming back
When steel is sanded or ground and then painted directly, any microscopic rust left on the surface continues to oxidise under the coating. The result is blistering, delamination, and rust bleed-through — often within one season in humid or coastal conditions.
The surface looks clean after grinding. The problem is not visible. But rust is still present in microscopic pits and surface imperfections that a grinder cannot reach.
What an iron phosphate layer does
When phosphoric acid reacts with iron oxide, the reaction produces iron phosphate. This compound is stable — it does not continue to oxidise. It also creates a slightly rough, chemically active surface that paint bonds to more effectively than bare sanded steel.
This is the step most people skip. The surface is cleaned and ground, but not passivated. Paint goes on bare steel. The clock starts ticking on adhesion failure.
The correct sequence
- Clean — remove oil, grease, and surface contamination. The surface must be clean before chemical treatment. Corrosion Assassin is not a degreaser.
- Apply Corrosion Assassin — the phosphoric acid reacts with remaining rust and oxidation. Allow dwell time based on rust severity.
- Wipe or rinse — remove residue and dissolved rust. The surface will have a matte, slightly dark appearance. That is the phosphate layer.
- Allow to dry — the surface must be fully dry before painting.
- Paint — directly over the phosphate layer. The layer improves adhesion. No primer required in most applications. Always check topcoat manufacturer specifications.

- Paint adhesion is improved — the phosphate layer gives paint a surface to bond to.
- Rust bleed-through is reduced — remaining oxidation is chemically stabilised before paint goes on.
- Coating life is extended — the prep stage determines how long the paint lasts.
- Primer can often be eliminated — saving a step and a product in the workflow.
