Galvanised steel corrodes differently from plain steel. The zinc coating is the protection. When rust appears on galvanised steel, it means the zinc has been depleted in that area and the steel beneath is exposed. The treatment approach needs to account for the zinc that remains.
Why the zinc layer matters
Zinc corrodes sacrificially — it oxidises instead of the steel beneath. As long as zinc is present, the steel is protected. When the zinc is fully depleted, the steel oxidises rapidly.
When treating rust on galvanised steel, the goal is to remove the iron oxide (rust on the exposed steel) without stripping the zinc that is still intact on the surrounding surface.
Why hydrochloric acid is the wrong choice
Hydrochloric acid is an effective rust remover. On galvanised steel, it is also an effective zinc stripper. Hydrochloric acid reacts aggressively with zinc, attacking the protective coating around the treated area. The result is a larger area of exposed steel than you started with.
Products containing hydrochloric acid should not be used on galvanised steel in applications where preserving the zinc coating is important.
Why phosphoric acid is the better choice
Phosphoric acid reacts primarily with iron oxide. Its reaction rate with zinc is substantially lower. On a galvanised steel surface, a phosphoric acid treatment removes rust from the exposed steel areas without the same level of attack on the surrounding zinc.
The iron phosphate layer left after treatment is also compatible with most topcoats. Paint applied over the treated surface bonds to the phosphate layer on the former rust areas and to the zinc on the remaining galvanised surface.
What the galvanised roof test confirmed
A contractor applied Corrosion Assassin to a rusted galvanised iron roof, wiped down, and painted directly without primer. The result was clean adhesion and no rust bleed-through. The treatment did not visibly damage the zinc coating on surrounding areas.
This is a specific application result. Surface condition, rust severity, and topcoat choice affect outcomes. If in doubt, test on a small area first.
Application notes for galvanised steel
- Clean the surface of loose debris before application.
- Apply Corrosion Assassin to rusted areas — it does not need to be applied to intact zinc.
- Allow appropriate dwell time based on rust depth.
- Rinse or wipe and allow to dry.
- Apply topcoat — check whether your topcoat supplier recommends a primer over phosphate-treated galvanised steel.
